Unfortunately, this is part of the technology and won't go away. The only option is larger pixels. As you say, the Merill pixel size (5 um) is at a limit and the top layer pixel size of the Quattro (4.3 um) is of course even closer to the limit. The 20 MP FFF would be at 6.7 um. Not as good as the older SD14 at 7.8 um but I think Foveon is by now better in using the area for the photo-active part and less masking electronics.

I suspect that quattro went to 20 because sigma guys were able to squish more pixels of the similar size to Merril pixels as a result of saving space by needing less connections to bottom layers( two per 4 top pixels versus 2 per one top pixel).
