The method is to (1) use a spot face tool in my mini-mill to make a flat area, (2) use fine sandpaper to take out any scratches, (3) drill and tap the metric thread into the case, and (4) screw the fitting with o-ring (or rubber washer) into it. You could use a drill press instead of a mill, but the case needs to be clamped down well. It's essential to have a pilot in the spot face tool to prevent chatter.

Wow, you're good with tools daveco2, but I don't have that kind of tools here (actually I don't have a gut to do this :D). I prefer to replace the sync bulkhead with optical, as this is safer option to eliminate one of the leaking possibility from the housing. I wonder if there is a way to make DIY optical connector on nikonos style bulkhead
It may be possible. You would have to take off the Nikonos bulkhead connector, determine if it is threaded in or held on with a nut on the inside of the case, and find a fiberoptic bulkhead with O-ring or flat rubber washer seal that would fit. You might get lucky in all that. If not, then you would have to make your own adapter to mate with the fiberoptic bulkhead of choice. That would require a lathe.
The fiberoptic connection is easy. The "window" on my Fantasea case is simply a clear plastic rectangle with outside ports that the fiberoptic cable pushes into. Making a cylindrical clear window would be easy. I could give you help in that, but you would first need to make some precise measurements with a dial caliper.
Does your TTL system work off the camera flash? Do you have a dial caliper?
