I suspect that Canon is currently more sensitive to additional parts and additional costs than they have been in the past.

Canon also states:

"We will not only make advancement in automated assembly technologies, but also change the way products are designed by assuming automated assembly from the start."

A nonstandard sensor size would just annoy Canon's robots.

Well, that's pretty much the standard plan of any profitable company, reduce cost and use more automation, duh.

The way you put it is a short sighted way to make investments.
An Extended M will cost a bit more sure, but also will sell more EF lenses which in turn could be the gateway for customers to jump into FF bodies or back since they are benefits to use FF lenses on Extended M series too. It is a win-win IMO.

And speaking of Robots, one of their advantages is precisely that you can customize its routines to meet different products.
