That's why even the cleak in shop wrote "replace it, because it is clearly made on a monday" on the damage description when they sent it back to canon.
The first time they repaired part of the outer shell, but the problem is still there. I guess that this must be a problem inside, in the internal aluminium structure.
I do not have a problem with old plastic per se: I own many items made of polycarbonate: all rock solid. And I once owned a 350D - that camera gave a very sturdy impression, no pieces of the outer shell ever moved around or creaked. This is by far the worst build quality experience I have had until now.
Still: that 350D was sent twice to Canon in Willich with heavy back focus problems: it always came back badly calibrated. At the end I fixed it myself (yes, following the scary tutorial at http://www.astrosurf.com/buil/autofocus/adjust.htm ). My 40D stopped focusing reliably a couple of weeks after purchase, it also had to make two trips to the Canon Repair service because at the first round was not properly repaired. And how this. So it seems that every time I buy a camera from Canon it has to make at least two repair rounds before working as advertised. It may be a sign of serious quality control problems, or that I was just born under the wrong stars... In fact, re-reading what I wrote, I would even understand if somebody suspected I am a Nikon troll, but at least I can show my equipment and some of my pictures...
